Deconversion of UF6 to U-metal via molten salt electrolysisTU Delft in collaboration with Urenco
A process design was developed to deconvert High Assay Low Enriched Uranium (HALEU) UF6 into uranium metal (Um), in response to specifications provided by Urenco, an international nuclear fuel enrichment company. The demand for Um is anticipated to rise with the increased use of HALEU uranium metal alloys in new-age reactors for nuclear energy.

Key points of the project include:
• Conducted literature review; identified molten salt electrolysis as the most viable option.
• The selected process with LiF-BaF2-UF4 as the electrolyte, graphite electrodes, and Ar as carrier/sweep gas.
• Achieved optimal gas outlet separation using cyclones; Um production involves liquid tapping and solidification.
• Recycled unreacted UF6; achieved 75% conversion with 99.9% purity.
• Developed a process flow diagram for semi-batch process; including batch Um production and continuous gas separation.
• Integrated process control, and heat management; selected equipment; conducted HSE analysis.
• Estimated annual production at 10 metric tonnes of Um across 292 working days.
• Projected cash flow at Me22.6/y with a total capital investment of Me24.7.
• Discussed group work environment and creativity sessions.
